Troubleshooting Videojet Dataflex: Incompatible Printhead & Cassette Errors

Welcome back! Here at TTOParts, we recently received a customer’s Videojet Dataflex printer along with a “love letter” detailing a couple of frustrating faults: an Incompatible Printhead error and a Cassette Open fault.

If you are dealing with similar issues on your 53mm printers (like the 6530 class), we are going to break down exactly how we diagnosed and fixed this unit, step-by-step.

1. The Warped Cassette and a Quick DIY Fix

Right out of the gate, we noticed the customer's cassette looked a bit non-standard. It featured screws coming from the outside of the plate—a lot like the older cassette models.

Why does this happen?

When a cassette is fresh out of the box, it aligns perfectly straight. However, over time and with general wear and tear, that line starts to bend and warp. This misalignment can lead to frustrating ribbon break errors.

Oftentimes, the threads on the cassette posts take the brunt of a drop or impact. If you're running into this, you have a couple of options:

  • The DIY Fix: You can drill the damaged holes out and use a screw from the outside to pull everything back into a straight alignment. It’s a great trick to try before spending money on a brand-new cassette!

  • The Replacement Fix: If the plate is completely warped beyond a quick drill-out fix, we carry replacement cassette plates right here at TTOParts (since the OEM often won't sell just the plates).

2. Diagnosing the "Incompatible Printhead" Error

When we initially powered up the printer, the screen threw the dreaded Incompatible Printhead error, and there were no status indicator lights turning on at the printhead.

To diagnose this, we always recommend consulting the TTOParts Incompatible Printhead Flowchart (which we cover in depth in our 6530 E-Course playlist). Here is what you should check first:

  • Has the printer been disassembled recently? Often, when someone tries to reattach the main circuit board to the printhead circuit board, the connection doesn't seat smoothly. You might think it's fully connected, but when you power it up—boom—no power to the interconnect board or printhead.

  • Inspect the PCBs: In our customer’s case, we removed the rear cover (four screws) and the printhead connector plate (two screws) to physically inspect the boards. We quickly found that the soldering pads holding the connector on the printhead PCB had completely failed.

This is a highly frequent point of failure. Since finding replacement OEM connectors for a manual resolder job is extremely difficult, the most time-effective fix is to simply swap in a new Printhead PCB. Once replaced, our status lights immediately came back on!

3. Resolving the "Dirty Sensor" Error

After fixing the printhead PCB, the printer booted up but gave us a new fault: Dirty Sensor.

On these models, this error points directly to the light emitter. This component flashes a light to assist the camera in taking a picture of the ribbon take-up. When something inside the emitter burns out, simply trying to clean it won't fix the issue.

The Fix: We swapped out the burnt-out light emitter for a fresh replacement.

Wrapping Up

With the new Printhead PCB and light emitter installed, all the technical errors were cleared. We popped the cassette back in (which cleared the final "Cassette Open" error), ran some flawless test prints, and got another happy customer back up and running!
